How We Solved Live Plant Shipping for a Grower

The Client
A new business owner had recently acquired a specialty pepper plant. He was selling live pepper plants in growing trays and shipping them direct to consumers throughout the United States. With orders ranging from 6 to 24 plants, he needed a packaging system that could handle multiple order sizes. One that was both cost-effective and easy for his team to use every day.
The Packaging Challenges
Live plant shipping presents unique risks that standard packaging cannot address. Our client identified five key challenges that any solution had to solve:
- Protecting plants if the carton is turned upside down during transit
- Keeping soil inside the plant trays throughout the shipping journey
- Making it easy for the end customer to open and remove the plants
- Preventing soil contamination both to the plants and to other packages in transit
- Scaling efficiently across four order sizes: 6, 12, 18, and 24 plants
Our Packaging Solution
We developed a modular corrugated packaging system designed to work across all four order sizes. The solution uses a combination of die-cut components that work together to protect the plants and keep everything secure in transit.
Key Components
- Die-Cut Corrugated Tray: A custom tray holds the plastic plant trays firmly in place at the base of the carton, preventing movement during shipping.
- Top Die-Cut Corrugated Insert: A fitted top insert locks the trays in position and keeps soil inside even when the box is inverted.
- Die-Cut Outer Carton: Structural features built into the carton secure the trays at the bottom, adding an extra layer of stability.
- Sealing Tape: Tape secures all corrugated components together, creating a single cohesive unit that holds up to the rigors of UPS and FedEx handling.
The Results
The final packaging design met every one of the client’s objectives. Plants arrive upright, soil stays contained, and customers can easily unbox their order without any tools or confusion. The modular approach means the same design scales from a 6-plant order to a 24-plant order — reducing complexity and keeping production efficient.
